How Do Silicone Balloons Expand Evenly to Prevent Bursting?
![]()
Balloon Burst
Sometimes the balloon’s appearance doesn’t have obvious problems, but when you inflate it, it suddenly bursts at a certain point. Especially for medical devices, a balloon burst may cause media leakage that compromises life safety.
This phenomenon is not only caused by high pressure but is also related to wall thickness, materials, local stress, etc. Among them, inconsistent wall thickness is one of the main reasons, because the thinner the wall, the greater the internal stress concentration under the same pressure.
Silicone itself is elastic. When you inflate or fill the balloon with air or fluid, the internal pressure makes the silicone wall stretch and gradually expand. As you continue to inflate, the thin wall with higher stress will deform, increasing the risk of bursting. So, when you choose a silicone balloon, it is important to keep a uniform expansion under actual working pressure.
How Does Legensilico Prevent Bursting?
- Uniform wall thickness and concentricity control: At the stage of mold design and processing, we utilize the precision CNC and cold runner system to reduce concentricity tolerance.
- Structural design: we design transition fillets at the junction of the balloon neck and the main body to reduce stress concentration caused by sudden changes in cross-section.
- Tear-resistant silicone material: For products that require repeated inflation or withstand high mechanical loads, we support a tear-resistant silicone formula to match your actual working conditions.
- Air tightness and burst pressure test: The air tightness testing helps you detect leaks in a finished silicone balloon, while the burst pressure testing verifies the pressure limits and safety margins.
How Silicone Balloons Are Manufactured: Extrusion vs. One-Piece Injection Molding
![]()
Both silicone extrusion and LSR liquid silicone injection molding are common processes in silicone balloon manufacturing. You can choose them based on silicone balloons’ structure/size as well as expected production volume.
Silicone Balloon Extrusion
Extrusion molding continuously forces uncured silicone through a die to form a silicone tube with stable outer/inner diameters. After subsequent vulcanization and secondary processing, the tube forms the balloon or inflatable structure you need. It does not need complex three-dimensional mold cavities. Continuous production efficiency is high. So it is ideal for your products that need consistency in pipe diameter and wall thickness, like straight cylindrical balloons and simple inflation sealing tubes.
One-Piece LSR Injection Molding
LSR injection molding mixes two-component liquid silicone before injecting it into a mold. It finishes the silicone balloon molding and vulcanization within the mold. Compared with silicone extrusion, it can adapt to a more flexible structure. If you want to customize an irregularly shaped balloon or integrate special interfaces into the balloon, LSR injection molding makes it easier.
Quick Comparison Table
| Comparison Dimension | Silicone Extrusion Molding | LSR Injection Molding |
| Structural Characteristics | Suitable for continuous tubular and thin-walled structures | Suitable for complex 3D and irregular geometry structures |
| Dimensional Control Focus | Outer diameter, inner diameter, wall thickness, concentricity | Mold dimensions, material shrinkage, wall thickness, key dimensions |
| Structural Complexity | Relatively low | Medium to high |
| Tooling Investment | Usually lower | Usually higher |
| Production Method | Continuous extrusion, suitable for stable mass production | Single-shot molding, suitable for custom mass production |
| Post-Processing | Some products require secondary molding or assembly | Allows integrating multiple sub-structures into a single-shot molding |
| Best-Suited Products | Tubular balloons, simple inflatable structures | Irregular balloons, multi-lumen structures, complex connector interfaces |
Silicone vs. Nylon vs. PET Balloons: Which is Better?
The selection of balloon material depends on your application’s compliance. The following are typical reference ranges for different materials to help you make a choice. But notice that it is not all balloon products’ fixed specifications. Actual performance is also affected by material grade, wall thickness, balloon size, structure, and molding process, etc.
| Property | Silicone Balloon | Nylon / Pebax Balloon | PET Balloon |
| Compliance | High | Moderate | Low |
| Elastic Elongation | Up to 200%+ | Lower | Lower |
| Flexibility | Soft, excellent conformability | Balanced flexibility and rigidity | Higher rigidity |
| Pressure Resistance | Low-to-medium pressure designs | Medium-to-high pressure designs | High-pressure designs |
| Fatigue & Recovery | Excellent, superior elastic recovery | Good, depends on material and structure | Focused on dimensional stability |
| Main Advantage | Elasticity, flexibility, fatigue resistance under repeated deformation | Balance between strength and flexibility | High strength, dimensional stability |
Compared with the other two, silicone has higher elasticity. Some silicone can achieve an elongation at break of over 200%. Within the normal working range, silicone generates a greater elastic deformation to better fit your irregular surfaces. After inflation and deflation, it also recovers quickly, making it more suitable for you using for balloon structures that require repeated inflating and contracting.
If you need a balloon to maintain a stable inflation size under high pressures, Nylon or PET is recommended. Legensilico can help you evaluate materials and give you suitable advice based on your specific working conditions.
Silicone Balloons Applications
![]()
Medical Applications
In the medical field, you can use our silicone balloons in Foley catheters, gastrointestinal instruments, partial low-pressure occlusion, and obstetric and gynecological catheters, and so on. Please pay attention to airtightness and silicone softness. We advise you to perform ISO 10993-related biocompatibility assessments and confirm the corresponding regulatory requirements, according to end use, such as blocking, locating, expanding, or fixing.
If your silicone balloon has connection points or special interfaces, Legensilico can freely evaluate structures like overmolding to help you reduce the risk of joint detachment and leakage.
Industrial & Consumer Applications
Typical applications include pipeline plugging and pressure testing, composite material inflatable mandrels, flexible gripping for soft robots, and some reusable inflatable products. For a silicone balloon with frequent inflation and deflation, the fatigue performance and elastic recovery capability are important.
We support high-tear silicone and size/ shape customization, helping you improve durability or create a competitively differentiated silicone balloon. For some precision industrial applications, our engineering team will match the process path for you through DFM evaluation, balancing the performance and production cost.
Yes. Under the condition of appropriate material and structural selection, you can use our silicone balloons for long-term outdoor use. Compared with natural rubber, silicone has better performance in UV resistance and anti-ozone aging. Under a sub-zero winter night, silicone maintains good flexibility. Some industrial-grade silicone can be used in about -50°C to +200°C. But the actual upper temperature limit depends on the specific silicone grade and other factors.
If you need to use a silicone balloon for long-term outdoor use, we can help you adjust the silicone formulation to adapt to the environment, such as salt spray, humidity, heat waves, and so on. Please notice that long-term ultraviolet radiation increases the risk of silicone yellowing and embrittlement. We advise you to perform regular maintenance or add a UV-resistant coating.
Not all. For a thin-walled one-piece silicone balloon, if the balloon body is punctured or shows obvious permanent deformation, we do not advise you to simply repair it because of airtightness and uniform pressure. New repair points are prone to causing secondary bursting, so replacing them directly is recommended.
For large industrial silicone balloons or components with metal or plastic frames, if the internal structure is still intact, we can assess the silicone layers’ damage, then re-cover/overmold or change the outer layer, helping you reduce the cost of overall replacement.
Actually, there is no fixed lifespan for silicone balloons. The actual lifespan mainly depends on your usage conditions. The greater the balloon inflation ratio, the higher the stress it withstands, and the shorter the fatigue life. If you use it prolongedly close to the balloons’ upper limit of work pressure, it may also shorten service life.
Besides, wall thickness uniformity, balloon structure, operating temperature, contact medium, and so on can all affect lifespan. But Legensilico can optimize the silicone balloon material, wall thickness, and so on based on your working conditions to enhance durability.
Silicone balloons can be used in some medical devices depending on their specific functions. You need to distinguish between short-term intervention and long-term implantation, because their material and regulatory requirements, like ISO 10993, are different. Legensilico can assist with your medical projects from material evaluation to specialized mold development.
Customizing a silicone balloon always starts with your product requirements and application conditions. You can send us 2D/3D drawings, samples, or basic dimensions like wall thickness, rated working pressure/burst pressure, hardness requirements (Shore A), etc.
Legensilico will use this information for DFM assessments and match the suitable processes, such as silicone extrusion or molding. After manufacturing the samplers and completing the test, we will tune the structure based on your requirements.
Only after you confirm the design will we enter the mold development and mass production.
Yes. In addition to the silicone balloon, Legensilico can also provide you with supporting silicone components and assembly solutions, based on over 20,000㎡ of production workshops and 8 production lines.
